A new two-story ADU over a garage

The garage transition parts we’re talking about apply to the Boxabl Casita 19.5 model (the original 20-foot folding unit, 19.5 x 9.6 x 8.5 unfolded) and the current Boxabl 460 / 375 product lines. If you bought one of the early-gen Casita units from the Las Vegas pilot runs, your corner casting pattern and header flange spacing are different from the current production 460s. This is the single biggest compatibility gotcha in the Boxabl world right now: early units used a slightly different exterior gasket channel profile, and if you order the current-generation weather seal for an older unit, it won’t seat properly and will leak again within a season.

Here’s how to verify what you have. Look at the exterior corner where the cassette panel meets the folding seam. Measure the flange depth: early-run Casitas used a 1-1/4 inch exterior flange; the 460 line uses a 1-1/2 inch flange with a wider gasket seat. On the inside of the main entry door jamb, Boxabl stamps a unit serial code: CAS-19.5-xxxx for first generation, or 460-xxxx for the newer shells. When you call us, that code tells us exactly which transition kit to bring.

As a general rule, we recommend OEM Boxabl-sourced transition flanges for any unit still under the manufacturer’s structural warranty, because using an aftermarket flange can be cited by a manufacturer as a deviation. For out-of-warranty units or early-generation Casitas where Boxabl support is spotty, we source and machine our own flanges from 16-gauge galvanized steel to match the measured profile. Signs Your Boxabl Garage Conversion ADU Is Failing

  • Light at the header-corner joint. The first thing to fail on a Boxabl-to-garage transition is the upper corner gasket. The cassette roof has a slight crown, and over two or three Los Angeles summers the EPDM gasket at the crown point compresses unevenly. You’ll see a sliver of daylight from inside the garage on a bright afternoon.
  • Dust lines on the interior wall under the garage door header. Santa Ana winds push fine sediment through any compromised weather seal. If you see a beige or gray dust streak against the drywall under the Boxabl-to-garage header, the exterior seal has failed and been compromised for at least a full wind season.
  • Condensation beads on the interior face of the transition flange. Los Angeles nights drop into the 40s in winter, and when warm interior air meets the cold steel flange it condenses. That’s normal at a certain threshold, but if you’re seeing actual drips or rust staining on the drywall below the flange, moisture is moving through the joint, not just condensing on it.
  • Visible rust bloom on the garage-side corner post. Boxabl Cassette steel is galvanized, but the transition zone where the cassette meets a poured concrete garage floor sees constant moisture wicking. Once the zinc layer is compromised at a fastener point, rust spreads under the flange and works its way into the wall cavity.
  • Loose or popped fasteners along the garage-wall connection line. Garage structures in Los Angeles move. Our soil here expands and contracts with seasonal rains and droughts. A rigid Boxabl connection anchored to a moving garage slab will work fasteners loose over time. If you can spin a fastener with your fingers, the entire transition line needs re-anchoring, not just a screw replacement.

For a single-side garage transition replacement, typically the wall where the Boxabl meets the existing garage opening, Los Angeles homeowners should budget $1,200 to $1,800 installed. That includes the flange assembly, the new EPDM gasket set, all fasteners, and a full inspection of the adjacent garage top plate. For a full four-side re-flash of the Boxabl where all folded edges meet converted garage space, plan on $2,400 to $3,800. The range is driven by access (worst-case is when the garage door header sits flush against the Boxabl eave and we need to work from ladder and lift), condition of the existing garage wall framing where we’re anchoring, and whether the original install used compatible anchoring for LA seismic requirements.

The Boxabl folding cassette is under engineered preload at the corner castings, and releasing the wrong fastener in the wrong order can allow the exterior skin to shift, the roof crown to sag, and you’d be facing a five-figure structural correction instead of a $1,200 flange replacement.
